When I first started the bike after doing the work, yes, there was the noise I am now certain is associated with those scratches. The case was NOT off before tonight.

The cover is now off to try to determine what I did wrong.

Other than change the clutch cable, the only other thing I did that is even close to there, was replace the cam chain tensioner with a manual one.

And as I have removed things, I have found no spare parts, pieces, not anything loose nor anything that would appear to be out of place.

I also find it interesting that the scratches all appear to be from something that was stationary on the inside of the cover.

Going back and looking closely at the cover, I see no place where there was any contact, and the location of the scratches correspond to the spring for the actuator arm - that spring being steel, while everything around it is aluminum.

I have told others, and repeat here, when I was removing the old clutch cable, I took off the arm from the lifter, and I heard a worrisome "phhhht" -- the sound of a spring unwinding suddenly. I'm fairly certain that what we are seeing is the result of what I did in removing the old clutch cable.

With everything open now, I expect to be able to follow the manual, and put whatever preload is supposed to be on that spring, reassemble the cover with the lifter arm properly engaged, and take care to not let the spring unload again -- a bit perplexing at this point because I don't know what I did wrong to allow this to happen in the first place.

O.K.
Initially I was thinking that possibly it was the spring out of place causing this, but the spring is to close to the center of the clutch, only about ¾-1" away from the pull rod so it can't be that ! :(

Soooo, back to Warp, ....

Quite bizarre !

Originally I thought you’d posted one of my pictures in your thread. I have the exact same marks, in the same spot, with no apparent scratches on the cover or anything else in the front section. Still haven’t figured out what it’s from yet:

Rob, did you also have the noise?
If not scratches possibly from manufacturing and not related to noise?
Actually I thought it was the same picture.

Rick

Yes had noises as well. I suspect totally different causes but very possibly the same symptom.

Planning on a close look in the next 24 to see what I can find.

In particular I’m wondering about the shaft running from outside the case, it’s steel and it protrudes.

The manufacturing defect thing is quite possible! Looking at the main basket they all seem to have scratches on the sides, universally.

There's your problem;

@Nat67 has been in your motor, messing things up, he even left his signature :D

Only joking. but seriously; my pressure plate had these marks from "new" too.

So what we'really saying is, your & clavigers pressure plate scratches PROBABLY have been there already.
And probably a red herring.
Notice the way the inside of your front cover immediately in front of the clutch pressure plate has no corresponding marks. Mine was the same.
You'd imagine if something was there to get caught on the pressure plate, it'd have to be jammed between it and the front cover to make them scratches... and the front cover would be scratched too

Re the lifter shaft it can be put back as you say following the manual to preload spring etc. It looks ok there

If i was you i'd pop a spark plug out of each cylinder, stick it in N and put a ratchet & socket on that big nut on the end of the crank.
Turn the motor over CLOCKWISE by hand and watch & listen for anything that might be related to the noise you heard on startup before.

You can also get a good eyeball of the timing marks now you've the front cover off.
What's the green stuff in your motor - did you put the coolant in the motor and the oil in the rad? :D Just teasing again.

My thoughts exactly, it's all Nats fault !

Seriously tho' that is exactly what I was thinking, there are no marks on the inside of the outer cover corresponding to the marks on the clutch.

So once again it comes back to Nat, .... or one of his Country men ....... at the Factory :D
