When you crack it @sonny we will know what happened in yours, i bet 4th didnt break and the circlip is off due to that heavy fifth gear cog wacking it, a billet 4th gear is not the answer to a bullet proof transmission, 4th gear is not the problem as far as being weak when all the gears are the same, the circlips dont get dislodged because of a gear that should be billet, but for only 250 not an issue. There has been a billet forth destroyed when other stuff came loose, certainly not the billet 4th gears fault. Oem Forth dont just explode on its own accord.
Oh it is a weak point for sure, it’s probably the lightest gear in the box. Bob will know more than i ever will. Im not saying the billet is not a good idea. just like undercutting, some say its a cover for other problems like worn fork selectors, worn bearings, circlips that jump out. Fix the problems and it will act as it did when it left the factory, i would never try to say i know better than a Bob Carpenter or any other builder, racer, who has spent his whole life doing this. Im just gonna try the cryoheat to maybe help that 4th gear. Thats all, not bashing or would i ever bash a bob carpenter or go against any words that are about a motorcycle if it comes out of his mouth.

When disassembling the input shaft i noticed fifth turns slowly like the shims hold a bunch of pressure on it. is this normal? Those shims really do a job, to get circlip back in you have to really compress the 5th gear to fit circlip. is this normal.

I replaced several shims, circlips, bushings, bearings, updated cog, etc., but don't remember any difficulty re-assembling transmission, but I'm an old man.
