I once split my final drive unit for the same reason. bolt broke of and fell inside. I bought the bike new in 2005. second oil change broke the bolt of. after much screwing around decided only way was to split the unit. I didn't know you were not supposed to do that. ( ignorance is bliss) any how was pretty easy actually, but on reflection I think I was very lucky. I took the unit of the bike and laid it on the bench, I undid all the bolts I thought was holding it together. Then very carefully I pried the 2 parts apart using 2 thin paint scrapers a very little at a time, one side then the other. If you decide to try this. be very careful because the 2 haves have a rubber ring as an oil seal between both halves. I got lucky by not damaging the ring. before attempting this, mark the halves so you can put them back exactly the same as they came apart. I still have the bike and have had no issues since in over 40,000 miles. Sorry I did not take pics. Good luck if you try this.
Hi Thanks for the information, my concern was if when you split it moving parts on the inside came away but looking at a cross section of it is there only the one big cog to worry about, still got a couple of things i want to try first splitting it will be the last resort, thank you appreciated.
 
The end of the drain plug has a magnet in it there fore it might also be stuck to the ring gear. look real good thru the fill hole while turning. u might use the magnet u have to drag it also.

Mark the unit with a marker of some kind before splitting so it goes back in the exact same place. I did not move the gears inside. I just got the broken of bolt out then put it back together
 
If you ruin that O ring seal, you are on your own replacing it, since Triumph does not sell those parts individually.
 
if u do have to take it apart take pics and a measurement.
if u have a micrometer or caliper the thickness would be good.
i have a lot of orings. i mean boxes of oringssss:laugh:
 
Yes sir that bolt is a wee bugar that is why you need a torque wrench:D if I remember correctly it is only about 9 or 10ib ft not much and any tighter and it breaks off, any way to get the bike over on its side and play around with it?
When i put it back in it would not tighten so i thought thread gone it snapped when taking it back out was not even tight
 
Hi. Panic over. Large magnet must have shifted the little magnet on to the cog, held small silver magnet in filler hole turned wheel and click there it was, when i checked drain hole again i realised other half of bolt still in there so just used a easy out, must have pushed magnet through originally when i first did it, on these pictures you can see how thin the threaded part of the bolt is no wonder it snaps. Thank you to everybody for your input it helped

Has anyone found, used and or tried a different solid bolt in the final drive? Do you know what thread series it is? That bolt has to go next oil change?
